Military-grade radar and communication components, particularly those made from aluminum or magnesium alloys, often feature thin-walled designs and large dimensions-sometimes stretching over one meter in length. The difficulty lies in maintaining high dimensional stability during manufacturing. Thermal expansion and contraction, along with stress during machining, can cause distortion, affecting overall assembly alignment and component function.

Real Case: Waveguide Housing for European Ground Radar

One of our clients, a European defense contractor, required the machining of a waveguide housing for a military-grade radar system. The housing was over 1 meter long, with strict dimensional tolerances of ±0.01mm. Given the large size and thin-walled design, the aluminum part was highly susceptible to warping during machining. To mitigate this, we employed controlled temperature environments, stress-relief processes, and custom fixturing that prevented deformation while allowing for precision cutting.

By carefully monitoring the temperature and ensuring gradual cooling throughout the machining process, we maintained the required tolerances. This ensured that the waveguide housing fit seamlessly within the radar system, even after prolonged exposure to field conditions.
